Take into account that a fully charged Li-Ion cell is often at 4.2V and make sure the the higher current that will flow (for this example 4.2-2.0=2.2V 2.2/82=26.83mA) won't kill the LED. If it would, find a different resistor value by doing a calculation with the max current rating for the LED...
I've bought something similar from a different seller and what was inside was a tiny piece of brass with threading on one end, and an opening in the middle in which you press the diode. This piece of brass with the diode is then screwed into the larger aluminum heatsink part.

It is not a defect, the rectangular artifact you see around the dot is a projection of reflections from within the diode package, which some diodes have.
The "lower" wattage (1-2.5W) 445 diodes tend to have pretty good beam characteristics for a multimode diode. That's why it looks better compared to your green one.

1. What is the total assembled length of a full solid copper 12mm module, and how about one with a half back?

You've certainly done your homework, what you have looks good so far.
I've recently put together a 488nm build myself and I was going for about that budget too.
I would choose a three element lens instead of the acrylic one even if you're going for low output because the beam characteristics...
You might feel like superman now but if you keep looking at that "red" beam you'll actually end up being able to see a lot less than a normal man.
Please, for the sake of your eyesight, learn more about safety before proceeding.

The 3 element will give the lowest divergence and the tightest beam over long distance. The G8 will have slightly higher divergence but also more light throughput, so a brighter beam. It's up to you to choose the one you prefer. Or both.
They are good quality lenses, everyone on the forum will...
Damn that's a shame, I tried G7, G2 and 3 element.. they all have an artifact and even the G8 can't fix it.
