    Not quite - 1 photon with a wavelength of 405nm carries more energy than a photon with a wavelength at 650nm, that is correct; Unfortunately 1 ton of feathers weighs the same as 1 ton of lead - and in this case, 1W of 405nm laser light is exactly delivering the same amount of energy (1 joule)...

    If you're lucky, it won't necessarily damage the diode - but you may leave the diode window covered in streaks and residues or dirtier than it was before, or totally fail at cleaning it if what's there is already burnt on. Best to prevent the diode window getting dirty in the first place.

    405nm is very close to UV though - Most PCB photoresists will be very well exposed by 405nm. I do wonder though if it's going to be enough to simply target the laser in that case without masking off the rest of the board - any splash, beam artifacts or reflections and the rest of the photoresist...

    Reading Paul's reply - The diode case in my laser is not isolated from the laser host - According to the datasheet, the pin should be isolated from the diode case. Answer's what you thought it was to start with though - doesn't matter either way. If it's host-negative, that's no problem.

    The case pin on this diode is not connected to either the anode or cathode of the LD, so you should be fine without isolation. I stuck my multimeter in Continuity mode on my p73 containing laser and it's not isolated.

    Your duty cycle due to overheating will almost certainly be far shorter than the battery life with an M140 diode - you can do a rough ball-park calculation to figure out the battery life by calculating the capacity of a battery in watt-hours and then finding the power consumption of the laser...
