    To do what you want to do will almost require a fiber coupled laser of some type. There is no way to get enough heat dissipation in a pen type host for a diode powerful enough to burn wood at any decent rate.

    It doesn't have to be right on for the process to work. However the closer to 808nm it is, the more efficient the process works. I've seen cheap, but still working, 532nm pointers with the pump line as high as 815nm before.

    Not really. Aluminum is soft. even cheap HSS taps will last a loooong time if your only using them on aluminum. Just make sure you use oil to prevent seizing.

    Also.. you'll want the diode already pressed into a heatsink. If it's just floating free, it 1) makes it a lot harder to deal with as far as keeping it still, and 2) makes it a lot more likely you'll kill it from excess temperature.
